A cheap foam dagger nearly got me kicked off a student film set in Atlanta

I was helping a friend on a short film last month and brought a basic foam prop knife from a costume shop. The director, a guy named Leo, pulled me aside after the first take and said, 'That thing looks like a kid's toy under the lights.' He showed me how the paint was too shiny and the edges were too perfect, making it look totally fake on camera. We had to stop shooting for almost two hours to weather it with sandpaper and dull spray. Has anyone else had a simple prop ruin a shot because it didn't look real up close?

Did Leo ever explain why he didn't check the props beforehand? Seems like a basic thing to do.
