"The front panel that took 5 hours to get right"

I spent last Saturday building a rig for a buddy in Austin, and the worst part had nothing to do with the CPU or the cooler. It was that glass front panel with a mesh strip on the side. The mesh sat too close to the fans, so every time I closed it, the airflow whistled like a teapot. I must have repositioned the fans three times and shimmed the mount with a spare washer before I realized the panel itself was slightly warped. Total time wasted on that one piece: about 5 hours, which is longer than it took me to wire the whole rest of the system. I ended up ordering a replacement panel from the case maker, but now I'm wondering if I should have just modded the old one with a grill cutter. Has anyone else dealt with a warped panel that ruined your airflow test results?
